The picture on the left is the parts of one end-cap of the intercooler. The inlet pipe is 1 7/8" aluminum tube that is welded to the center of the end-cap. The hole for this tube has not been cut in the end-cap because my 1 7/8" hole saw turned up missing today. Oh gee, I have to go to Home Depot tonight! The picture on the right shows the parts as they will be welded together.
The engine is back off the airplane and on the engine stand so I can turn it upside down to mount the intercooler and fit the inlet and outlet pipes. Both will be custom fabricated from 1 7/8" aluminum tubing. Extra care will be taken in finding a way to quickly remove the intercooler as it will be directly in the way of the oil drain and must be removed to change the oil every 25 hours. If you've got to do it often, it should be easy so I'm trying to design in maintenance accessibility at this stage.
